I have an original 40GB playstation, almost full to capacity, freed up 6 GB to download tomb raider to find it won't install as still not enough space on disk (think downloads need double the space to download and then install?).
I have PS+ and Infamous is taking up a lot of space (was about 80% through but got stuck), can I delete this off my system, and then redownload it later on (bearing in mind it was one of the free titles that Sony gave from the outage) from the download list. Or failing that, copying it to an external hard disk and transferring it back later?

As has been said your purchases are safe for you to download again.
It is worth investing in a larger hdd as in the long run as it will save you lots of agro especially as you get more games.

Where can I get one, and is there an easy guide to do this (assume the disk replacing is easy), but what about transferring everything over intact, or do you have to download everything again.

External HDD has to be FAT32, have a 1TB external hard drive, has stuff already on it, how do I format a section to FAT32 so that PS3 will recognise it. Assume you need the firmware on a USB stick or can you put that on a HDD as well.
Assume it transfers game data but not the actual games, i.e. would have to fresh install onto new HDD.

Also, another thing a lor of people tend to forget is the game data utility, NOT SAVED DATA, but the game data that installs for every game you play, this can sometimes be upto 4Gig and over, check through this folder, it is found at the top of the game tab on the XMB, these files are only really needed if you are actually playing the game, otherwise you can delete them and they will re-install if you ever choose to play any of your old games again.
Just be carefull what you get rid of, but 90% of the stuff in there can go without causing problems if you ever decide to play those games again.

Good point. Have been through those, but others might not know. What if you deleted Home, can you get it back later.

You would have to create a partion then format it to fat32.
I used this when i had to format my external to fat32.
